Trying to make a Compact Flash Card boot?

My problem: I have 6 point of sale terminals that have 64 MB Compact Flash Cards or 32MB for hard drives. I'm trying to replace these cards with 1 GB. I did this for a few months ago Machine with the HP USB Disk Storage Format Tool. However, when I'm trying to do now to stop receiving the system disk errors. Can anyone help – the alternatives would be appreciated. FYI, I have a compact flash reader that connects to my computer XP. Using DOS terminal instead of a version of Windows.

I have no real answer, but some questions that may point the right direction: 1. Do you have all the terminals have the same firmware? maybe you need to upgrade (or maybe downgrade) the firmware to match the one that has worked? 2. Did you try to copy the exact contents of the card has worked, the other card that was formatted? may have created the first flag of some attribute or set on / off switch that makes the difference? 3. Have you tried to use the same card working in a different terminal? maybe there are some options on or off on the device I? 4. Are all cards of the same (size, content, etc)? Hope this helps …
